Plushify might be my new favorite website and I need everyone who makes costumes or plushies to know it existst. It takes a 3D model and converts it into a flat sewing pattern (Also its free for hobby use!!!).
For my inflatable Choncc costume I imported the model, set my seams in Blender, and let Plushify do the heavy lifting from there. The pattern quality feature alone is such a game changer because it shows you exactly where your seams are not working.
The worst part of making something HUGE like this is printing it....I opted to get my pattern printed in A0 which was well worth it for how much time it saved me. There is a Blender add-on that does this in Blender itself and it’s called Seams to Sewing Pattern. It is entirely free and is on GitHub.
As pointed out by commentators, unfortunately since recording this the website is no longer free. However you can still make 1 free file / month as a hobbiest. If you plan on using this for a commission its 25€ / month!
Plushify is not the best software because they made it an overpriced subscription model
I usually use pepakura.
Check out rhizome UV, it's an incredible program, and has a workspace just for projects like this.
Shame it's not free anymore but I think this is all the work of one guy, I was a convention where he was showing it off a few years ago. Can't blame him for wanting some money for the amount of work he's put into it, but I do think it could be a tad less or have a cheaper option.

I have no interest in plushies but you did give me an idea for printing flexible tpu parts with the uv unwrap. Thanks!
If you go bigger consider using a projector aligned to a grid. Then trace the patterns and cut away!
If I may is this a 100% step by step guide on how to do this? If could you please make a video and show use how to make this into cosplay costumes as well for human sizing or bigger 😊 please and thank you 😊

What do you ask for at the print shop? I’ve definitely spent way too much time taping small pieces of paper together for patterns
